Walk-In Cooler Icing Up: What It Means and When to Worry

What's actually happening

Your walk-in's evaporator coil runs below freezing, so it collects frost during normal operation. Several times a day, a defrost cycle melts that frost and drains it away. Ice buildup means frost is forming faster than defrost is clearing it. The ice then acts as insulation on the coil, so the system runs longer to hold temperature, which builds more ice. It's a feedback loop, and it only goes one direction.

The likely causes, roughly in order

Defrost cycle problems. A failed defrost heater, a stuck defrost timer, or a defrost thermostat that ends the cycle early. The compressor side can be perfectly healthy. This is the most common cause and the cheapest fix, if it's caught before the coil is a block of ice.

Door and gasket problems. A door that doesn't quite close, a torn gasket, or strip curtains that are pinned back during a rush. Warm, humid kitchen air pours in and every bit of that moisture ends up as frost on the coil. If the ice comes back within days of being cleared, and it's near the door side, this is the first place to look.

Low refrigerant charge. A slow leak drops the coil's operating temperature, and frost forms faster and in unusual places, sometimes back along the suction line. This one gets worse quietly and takes the compressor with it if it runs long enough.

Drain line freeze. Defrost works, but the meltwater can't leave, refreezes in the pan, and builds from there. Often shows as ice on the floor before ice on the coil.

What it costs if you wait

The failure mode isn't "the cooler gets a bit less cold." It's a coil so iced the unit can't hold temperature during a Friday service, and then it's an emergency call at weekend rates, a borrowed fridge van, and a judgment call over every item of stock in the box. Health inspectors don't grade on effort. A walk-in that drifts above 41°F (5°C) for long enough is a food-safety event, not a maintenance event.

What the data shows before it becomes a failure

This is the part most kitchens never see, because nobody is looking at the box's behavior over time. Icing announces itself in the data days before it announces itself on the ceiling:

  • Compressor runtime creeps up. The unit holds temperature, but works progressively longer hours to do it. Day over day, run hours climb while the thermometer says nothing is wrong.
  • Temperature recovery slows. After a defrost, or after the door has been open through a delivery, a healthy box pulls back down quickly. An icing box takes visibly longer each day.
  • Defrost cycles stop behaving. Cycles that end early, or a coil temperature that returns to setpoint slower after each cycle.
  • Temperature swings widen. The gap between the warmest and coldest points of the cycle grows before the average moves at all.

By the time the average box temperature rises, you're days past the point where this was a cheap fix. The average is the last number to move.

What to do now

If there's visible ice today: get the defrost cycle checked before anything else, and walk the door gaskets with a flashlight tonight after close. If the ice returns within a week of being cleared, stop clearing it and start diagnosing. Recurring ice is a system telling you the same thing twice.
